China Orders Massive EV Recall Over Hidden Door Handle Safety Risks

China has launched what is being described as one of the largest vehicle recalls ever, targeting a safety issue found in many electric vehicles and other new energy cars. The recall focuses on electronic door handles and emergency release systems that may be difficult to find or use after a crash.

Tesla is expected to be the most heavily affected automaker, with around three million Model 3 and Model Y vehicles in China included in the recall. Additional imported Tesla vehicles are also involved. Unlike many modern EV issues that can be solved entirely through an over-the-air software update, this recall requires physical changes to the vehicles.

The concern centers on flush electronic door handles, a design made popular by Tesla and later adopted by many electric car brands. These handles help improve aerodynamics and give EVs a sleek, futuristic look, but regulators are increasingly questioning whether style has come at the expense of safety.

In normal conditions, electronic door releases work as intended. The problem can appear after a serious accident. If the vehicle’s low-voltage electrical system fails, the power locks and electronic door mechanisms may stop working. At that point, occupants must rely on emergency mechanical releases inside the cabin.

However, those backup releases are often hidden in the door trim, storage compartments, or other areas that are not obvious to passengers. In an emergency involving smoke, fire, injury, or panic, finding and operating a concealed manual release can become dangerously difficult.

China’s market regulator is now requiring automakers to make these emergency release points easier to identify. The immediate fix is simple but important: manufacturers must add clear warning labels or markings so occupants can quickly locate the mechanical door release. Automakers will also roll out software updates that automatically lower the windows after a serious crash, giving passengers and rescuers another possible exit route.

Tesla is not the only company affected. Several major Chinese automakers are also part of the recall, including Geely, Leapmotor, BAIC, Chery, Dongfeng, FAW Hongqi, Xpeng, and others. Xiaomi, a newer name in the automotive industry, is recalling about 390,000 units of its 2024 SU7 electric sedan.

The issue gained greater attention after a fatal crash involving a Xiaomi SU7, where reports said three university students were unable to find the hidden manual release before the vehicle caught fire. The incident added urgency to the debate over whether modern EV door designs are safe enough in real-world emergencies.

China has already introduced a new safety standard for vehicle door handles. Beginning in January 2027, new cars will be required to have clearly visible interior mechanical releases and functional mechanical exterior door handles. Although the rule is not yet in force, automakers are already moving to comply as regulators increase pressure.

The recall highlights a broader challenge facing the electric vehicle industry. As automakers compete to build cleaner, sleeker, and more technologically advanced cars, basic safety features must remain easy to understand and use. A door handle may seem like a small detail, but in a crash, it can become one of the most important parts of the vehicle.

For Tesla and other EV manufacturers, the message from Chinese regulators is clear: futuristic design cannot replace practical emergency access. As electric vehicles continue to grow in popularity, safety systems must work not only on paper, but also in the stressful and unpredictable moments when drivers and passengers need them most.
